How a Komori Press Job Taught Me About Inkjet Transparency Film, Cost Per Page, and an Afinia 3D Printer
A Tuesday in March
On March 15, 2022, I was standing beside our Komori Lithrone 29 while the first test sheet came off the press. A packaging design firm had ordered 5,000 tri-fold brochures, 1,500 clear overlays, and 12 packaging mockups for a product launch.
The brochures were normal. We run hundreds of those on our Komori printing press every month. The overlays were not.
The Word I Skipped
The job spec said “inkjet printer transparency film.” I read it as “clear film.” Film is film, right? Wrong. What I mean is: I had categorized the material by its thickness instead of its coating.
Our first attempt to print the overlays on the Komori looked fine for about four seconds. Then the ink beaded up, smeared, and left streaks across every sheet. We spent the rest of the afternoon washing the blanket and trying to figure out why a Komori printing machine would respond so badly to a simple substrate.
The box of film said it in plain English: “for inkjet printers.” I had skipped that word during quoting. The film has a special coating that grabs liquid inkjet ink. Oil-based offset ink does not absorb into it. You don't need to be a chemist to know that a mismatch ends in a mess.
That was the first hard lesson. A Komori press is an incredible piece of equipment. It is not a universal substrate processor.
Laser vs Inkjet Printer Cost Per Page
Our backup plan was to print the film on a wide-format inkjet proofing machine we barely used. It had been set up for customer proofs, not production. I had avoided it because I never liked the ink prices. Now I had a reason to finally care about laser vs inkjet printer cost per page.
According to our supplier invoice from March 2022, the inkjet transparency film cost $0.48 per sheet, and the heavy coverage on the overlays consumed roughly $0.38 of ink per page. That put the inkjet route around $0.86 per page. To be fair, a laser printer would have been closer to $0.22 per page on standard laser film, but this film was not laser-compatible. Laser heat can warp or melt the base. Don't hold me to this, but I think our own test ruined $72 of film in about five minutes.
I should add: the aftermarket ink supplier we used had lowered the ink cost, but our print quality was marginal. We switched back to OEM ink for this order. The cost per page went up, but the overlays passed the client's light-table check.
Prices as of March 2022; verify current rates with your supplier. The point isn't the exact number. The point is that I had never put this calculation in a quote. I had looked at “inkjet film” as a minor material line, not as a process with its own cost structure.
The Afinia 3D Printer That Saved the Deadline
While we waited for the overlays to dry, a second problem hit. The registration jig we used to align the printed brochure with the clear overlay was a set of aluminum fixtures from the 1990s. One of them cracked. The machining shop said a replacement would take five business days. Our deadline was six days away, and the overlays still had to be mounted and inspected. That left almost no room for errors.
The owner's son, who ran our “innovation corner,” said we should print new jigs on the Afinia 3D printer. I almost said no. That Afinia 3D printer had been used for plaques and little logo cubes; I didn't trust it for production tooling.
I was wrong. We modeled two simple registration bars in 15 minutes and printed them overnight. Did they hold up like machined steel? No. Did they need to? No. They had to work for one run of 1,500 overlays. They did. We printed a second set as a spare, and used them for the 12 packaging mockups too. The packaging sleeves were printed on the Komori press, and the internal card holders were printed on the Afinia 3D printer. Total filament cost: maybe $2.00.
That order shipped four days before the deadline. The client did not care how we solved the fixture problem. The only thing they saw was a good product on time.
What I Learned
It took me four years and about 90 custom jobs to understand that efficiency is not about having one machine do everything. It's about putting the right job on the right machine and knowing the true cost of each path.
If a spec says “inkjet printer transparency film,” use an inkjet printer. If you quote a special substrate, know your laser vs inkjet printer cost per page before you commit. And don't underestimate a desktop Afinia 3D printer when a $2 fixture can save a $20,000 order.
I don't have hard data on the total wasted budget across the industry. But our own spreadsheet says the failed offset test cost us $412 in film, ink, and press wash-up. The 3D printed parts cost us less than $10 and a night of waiting. The numbers were not close.
My experience is based on about 450 orders at a 30-person commercial shop. If you run a high-volume packaging plant or a quick-print store, your cost structure will look different. The core habit is the same: measure before you run.
We still run our Komori presses every day. The difference is, we no longer assume they are the answer to every material. The Komori handles the long-run offset work. The inkjet printer handles film. The laser printer handles text proofs. And the Afinia printer handles the weird fixtures that keep everything aligned.
